Producing ready meals for convenience stores and grab-and-go retail channels requires more than filling food into trays. Each tray must contain the correct amount of noodles, meat, vegetables and sauce while maintaining consistent presentation and a production speed suitable for high-volume orders.
A U.S. prepared food manufacturer approached Smart Weigh for an automated ready meal weighing and packing line. The customer planned to produce several Asian-style ready-to-eat meals at a target speed of up to 40 trays per minute.
The required system needed to automate not only ingredient weighing and tray filling, but also tray sealing, weight inspection, cooling, boxing, case packing and palletizing.
Unlike a single-product filling application, this project involved several cooked ingredients with very different handling characteristics. Smart Weigh therefore designed the line around the customer’s actual recipes instead of applying one standard filling machine to every ingredient.
The initial project covered four ready meal recipes. Although several products had the same total weight, the weight and ratio of each ingredient varied considerably.

Controlling only the final tray weight would not be enough for these recipes.
For example, a tray could reach 255 grams while containing too many noodles and too little chicken. The final weight would appear correct, but the product would not meet the intended recipe, cost or eating experience.
The line therefore needed to portion each major ingredient separately before performing a final check of the completed tray.
The customer’s main requirements included:
Cooked foods do not behave like dry, free-flowing products. Their moisture, stickiness, shape and temperature directly affect feeding, weighing and discharge.
Cooked noodles can overlap and tangle, causing several strands to move together as one mass. Cooked rice contains moisture and starch that can cause bridging or product buildup. Cooked vegetables such as broccoli are bulky and irregular, while chicken, minced meat and beef vary in size and surface condition.
Sauce introduces another challenge because it must be dispensed accurately without contaminating the tray sealing area.
Using one conventional filling machine for all these ingredients would make it difficult to maintain both portion accuracy and production speed. Smart Weigh instead matched each ingredient with a suitable weighing or portioning system.
This ingredient-specific configuration also gives the customer greater recipe control. When changing from Chicken Lo Mein to Chicken Pad Thai, for example, the noodle, meat, vegetable and sauce target weights can be adjusted individually.
The complete line combines dedicated cooked-food weighing systems with sequential tray filling and end-of-line automation.

A cooked rice portioning machine was included for rice-based meals. Although the four initial recipes mainly contain noodles, this module gives the manufacturer flexibility to add rice bowls and other ready meal SKUs in the future.
Customized multihead weighers handle the cooked noodles, meat and vegetables independently. Each system is configured according to the flow characteristics, piece size and target portion of the ingredient.
The separate cooked meat weighing system is particularly important for cost control. Chicken and beef are usually higher-value ingredients, so unnecessary overfilling can significantly increase product giveaway across thousands of trays.
After portioning, the ingredients are deposited into the trays one step at a time.

This sequential arrangement keeps the ingredients separate before filling and provides better control over their position inside the tray. It also helps create a more consistent retail presentation.
The integrated sauce filler can change its dosing setting with the recipe. For example, Chicken Lo Mein requires 43 grams of sauce, while Beef and Broccoli requires 57 grams.
After all ingredients have been filled, the tray sealing machine closes the package for downstream handling and distribution.
Each sealed tray then passes through a checkweigher. Its purpose is to identify completed packages that fall outside the permitted final weight range. This provides a final inspection layer after the individual ingredients have already been portioned.
The checkweigher does not replace ingredient-level control. It is possible for the total weight to be correct while the ratio of meat, noodles and vegetables is wrong. For this reason, individual portioning and final weight inspection perform two different functions in the line.
The sealed trays then enter the cooling system. Cooling time and temperature can be configured according to the food safety process, meal recipe, tray format and downstream packaging requirements.
Once cooled, the meals move to the boxing machine and end-of-line automation section, which includes:
The case erector forms the shipping cases automatically. The Delta robot picks and loads the boxed ready meals into each case according to the required packing pattern. The cases are then sealed and transferred to the palletizing station.
This prevents secondary packaging from becoming a bottleneck. Increasing tray filling speed would provide limited value if operators still had to manually form cases, load every box and stack the finished cases onto pallets.
The complete ready meal weighing and packing line was designed for a target speed of up to 40 trays per minute, equivalent to a nominal output of up to 2,400 trays per hour.
Reaching this output requires more than selecting a tray sealer rated for 40 trays per minute. Every upstream and downstream section must operate within the same production cycle.
The noodle, meat, vegetable and sauce filling stations must complete their portions without delaying the trays. The cooling, boxing and case packing sections must also handle the incoming output without allowing products to accumulate.

For this reason, Smart Weigh evaluates the complete production flow rather than presenting the maximum speed of one individual machine as the output of the entire line.
The customer evaluated more than the price or specifications of individual machines. The ability to design, integrate and support the entire production line was an important part of the purchasing decision.
Smart Weigh could provide a highly automated solution covering cooked-food weighing, sequential tray filling, sealing, inspection, cooling, boxing, case packing and palletizing.
During the technical discussions, the Smart Weigh team reviewed the recipes, ingredient characteristics and target weights separately. Potential bottlenecks were identified before the final equipment configuration was proposed.
The customer could see from this communication process that Smart Weigh had practical experience with complex, multi-ingredient food applications—not only standard packaging machines.

Noodles, meat, vegetables and sauce are controlled separately. This helps maintain the required ingredient ratio instead of relying only on the total tray weight.
Automatic weighing and filling reduce repetitive manual scooping, weighing and transferring of cooked foods. Operators can focus more on product supply, quality checks and line supervision.
Dedicated meat portioning helps reduce unnecessary overfilling of higher-value ingredients. More consistent portions also make food cost calculations and recipe management more predictable.
Individual target weights can be changed when switching between Chicken Lo Mein, Chicken Pad Thai, Dan Dan Noodles and Beef and Broccoli. The cooked rice portioning module also supports future rice-based recipes.
Ingredient weighing, tray filling, sealing, inspection, cooling, boxing, case packing and palletizing are connected within one coordinated system. This reduces manual transfers between separate production stages and prevents downstream handling from limiting line output.
A ready meal weighing and packing machine should not be selected only according to tray size or total meal weight.
The correct solution depends on the physical characteristics of each ingredient, the weight required in every tray, the filling sequence, production speed and secondary packaging process.
